 Pilot light assembly scorched wires, shorts

I have a Weil-McLain natural gas fired furnace, Gold CGi-3 which burns up the wires and scorches the pilot burner unit. This furnace utilizes the two wires to fire the furnace. The thermostat calls for heat, the gas valve opens and fires the pilot light, the blower motor turns on, the module senses the pilot from the pilot unit, and opens a second valve in the gas valve unit to allow the boiler to ignite.

This unit becomes intermittent as the wires begin to short out and can't produce the necessary amps from the pilot light to open the second time for the gas to the boiler. The wires become overheated, burned, and the internal wire, within the insulation breaks down, in one case to slivers of metal. The representative from Weil McLain never saw anything like it. Said he'd check with his folks, but he never got back to me or the installer.

Baffles are good, heat down at the base pan, even with boiler running seems fine. Temps going out the stack to the to the flue run about 240 degrees, no problem. Takes about one season for the wires to overheat and burn. The installer finally wrapped the wires up to the ceramic cigarettes in thermal insulation and it helped to get more than one season out of the pilot light assembly. However, today, the wires broke off at the assembly during cleaning and the exposed insulation, not the thermal, melted and the unit metal around the pilot flame area are burned like somebody took a torch to it. I have a picture of the burned unit but don't know how to put it up.

The installer, a well known reliable company has no idea why this happening, never saw it before.

The tech should leave a copy of the combustion analysis with the boiler documents. I'm not a tech, but the 240* doesn't sound right. If I'm right, you are leaving too much heat in the boiler. You can post a copy of the combustion analysis here, or at heatinghelp.com , and someone will be able to tell you if there's a problem. Are there any signs of condensate dripping from the exhaust pipe? A white crust?

As a wild guess , we have a circuit which is supposed to be low voltage and is not .. some one goofed - probably an "engineer or a designer .
