What is the best way to tighten a 5 1/2 inch nipple without gouging with pipe wrench

using the nipple for the pressure switch on a 1 inch brass tee to the well pressure tank. Could I use a galvanized nipple if I can't find a strap wrench

The trick is to seal the threads with a couple wraps of "teflon" tape and a light skim of pipe dope. Then the brass nipple should seal just fine without torquing it down so hard that it distorts. Avoid galvanized on a pressure switch nipple.

I use a wrench on the pressure switch itself, tightening both ends at the same time. The wrench never touches the nipple. Do not use galvanized.

Why are you worried about wrench marks on the nipple if it is just for a pressure switch? if you are really concerned about them, tighten it by using a wrench on the pressure switch to screw the nipple in.

How "hard" would you have to torque it before it distorts, and how big of a pipe wrench would you need to do it?

the nipple is leaking a few drops of water at the tee. Trying to tighten to stop the small leak

Unless it is 'loose' you may have to take it apart and redope the thread. But, you are NOT going to "distort" it by using a wrench on it.
